I don't know about the booting problem, but your size problem is just a
problem with your dd command. Notice that dd reported 1531+1 records when
you copied the kernel, and only 1531+0 when you copied it back to the test
file. In order to get the exact number of bytes (which so you can diff the
two files to see if that's where the problem is), try this:

dd if=/dev/hda of=test bs=784019 count=1
